One of the "minor" things that came to light last Sunday on our first trip is that the downhaul cleat needs to be replaced. One of the ears was broken when we started, the second was broken by the end of the day. This cleat is much more weather worn than the others, not sure why.

Anyway -

Ordered new cleat and rivets. Should be here Friday or Saturday for our Sunday Adventure!

Any suggestions as to how to do this without totally screwing up the mast?

My plan looks like this:

1. Make sure new rivets fit in my pop-rivet gun! Maybe buy a couple of extra's (or box of extras) to compensate for my klutziness!
2. Remove remaining piece of cleat with some gentle persuasion if possible
3. Use a small drill bit (will size against the new rivets and go smaller) to drill out the center of the existing rivet
4. By now the cleat should be long gone, and try to remove old rivet
5. Go up in size on the bit if necessary to pull old rivet (is it OK to push it in?)
6. Pop-rivet in tight

Go Sailing!

Thanks for any advice or insight

That's about it. I replaced the cleat for the main halyard on my boat about 3 weeks ago. If you get extra rivets, make sure they're stainless. You want a metal that hard because (especially the jib halyard) will be under shear loading all the time when sailing.

Good luck!

When removing rivets, don't worry about drilling out the center. Use a larger bit (1/4 inch?) to just separate the head from the shaft, then knock the remaining shaft into the mast. Life is too short to spend any more time than absolutely necessary drilling stainless steel!

P.S. Now you know where the "RATTLE" in "RATTLE 'N HUM" comes from...all those rivet chunks in my spars! Not too hard to guess about the hum either...
