Still trying to determine how the top of my bolt rope fabric is being sliced. I have an old (broken) comp tip. The luff track on the boat currently, has the aluminum section up top. The old comp tip has one, continuous plastic section. I'm wondering if the aluminum strip is causing the problem. See photos.
Thoughts?

Yup - for sure. However, you have to have that metal section at the top of the mast so the bolt rope doesn't pull out. You need to do 2 things:
1) Clean up the edges on that aluminum, so they're nicely beveled.
2) Put some kind of spacer in at the head of the comp tip to force the aluminum track to slide down against the plastic section. You don't want that gap.

Then, slide the sail in by hand/ on the ground where you can watch things happen. Once the sail starts tearing like that, however it's going to forever grab at the transition until you patch it. You could also make yourself up a piece of rope inside some cloth the same size thicknesses/diameter as your bolt rope and test slide it as you clean up and close up the transition. I've got 2 sections of aluminum and had to clean them up as well. I just didn't have the problem of the sail catching - just pulling out of the plastic luff track.
