Exactly. I was looking for siver-solder (makes a very strong weld) at Home Depot, which I did not find, but I did find a solder for welding metal, which I believe will work with a regular propane torch. I have my doubts about it wicking deeply into the joint, but the torsional forces are such that a super-weld is not needed. If anyone tries this propane torch wled and it works, please chime in - after that the final "welding" hurdle this project is entirely accessible to home/DIY - and it's MUCH better, safer, faster than any way I have ever heard of.

You are right about the end mill. I was thinking of using a drill press or a mill to do this. Then I remembered that the bottom part of the casting is in the way.

Nick: Agreed, but if you involve a mill or a drill press, the complete dis/re-assembly and tuning of the rudder system is mandatory, which is a whole other post and thread.

My goal was to design a device that any Hobie nut could make, that requires no boat disassembly, and would reduce the time on task to minutes rather than hours.

Yeah. I have worked at places for so long that allow me access to full machine shops that I have fallen into the paradigm of always having the tools available.
